i AM AT A LOSS .. my next step is to machine a set out of new material .. any help would be appreciated..

What problem are you actually having with them "blowing out"?

If there wearing on the threads or something its prob a good idea but if there bending be sure you want to tie rod to be stronger than the other mating and most often more expensive parts.

I have talked with guys with other quads that have actually bent spindles and stuff from going to stronger tie rods.

But this is the first problem I have heard with them on the kawi

I really don't see the steering rods being designed as a sacraficial component for crashes. I think excess strength in these parts is simply unjustified more than anything.

I also think it's difficult to proove tie rods as the cause of a broken spindle. When there's enough force present to break a spindle, just about anything can happen.

they are bending .. even w/ minor impact. the last episode was minor impact w/ a small (softball size ) rock. i was looking into fabricating a set out of steel, i am afraid that the steel may change the performance in the fron end. resulting in heavy handle bar jerking. any thoughts ?

Some guys use the v force for racing GNCC. Those guys must have an answer for this problem. I'd say go with stainless steel and then use a steering dampener.
